SLAX would be the way to go with a low disk overhead.
WOW, I'm surprised it took so long for someone to mention Thomas M.'s Live system. He's done a lot of work with 6+ and it would be well worth checking out. Although the scripts have been modified for SLAX, it still maintains the look and much of the structure of Slackware. By saving modules on your disk, it will behave in much the same way as Slackware.
Have you considered putting extra applications on the 4gb usb drive, and just put what is required to boot on the 256mb root?
Or does the system need to be independent of which usb drive is being used? (Unlikely, if it is playing as /home)
Yes, the thought came to mind just before I read your post. It would certainly increase security on the tablet. Essentially, you wouldn't have any programs until it was booted with the 4gb drive. (besides whats needed). So, I could install Firefox, Pidgin, and AbiWord on the 4gb drive, then the system, X, icewm and the wireless drivers on the 256mb. T
The thing to do there would be to mount the extra drive on /usr. All the other dirs in / should fit fine in 256MB (be sure to keep an eye on /var and /tmp to keep them from filling up).
I'm trying to install it on a VirtualBox computer, since I can make everything the same size, and the tablet doesn't have a CD drive. Problem is, I got an error message from the install about half-way through saying I ran out of room. I was following the packages the mini install wiki had. I'll increase the size to 500mb and see if I can install it then, then figure out how to shrink it.
